1. Why Develop This System? What Problems Does It Solve?
In R&D laboratories and production lines of precision reducers, automotive micro actuators (such as HVAC damper actuators, periscope camera zoom actuators, electronic parking brake calipers), and industrial gearboxes, engineering teams constantly face the following dilemmas:
- “The bench tester thinks this actuator sounds ‘a bit rough’, but the quality inspector next door thinks it’s ‘completely normal’…” 👂
- “After total assembly, there is a periodic ’ticking’ knocking noise. With 4 stages of gears and worms, which stage should be disassembled to modify the mold?” ❓
- “A customer returns parts complaining about high-frequency whining. Vehicle R&D suspects motor brush sparking, while the motor supplier insists it is gear backlash interference squeeze…” 💥
Traditional mechanical noise inspection heavily relies on subjective human listening, suffering from high subjectivity, vulnerability to ambient noise, lack of quantitative archiving, and ambiguous root cause responsibility. To transform subjective listening into objective, quantitative engineering evidence, we developed and released the ANSV Gear-NVH 2027 Gearbox NVH Intelligent Diagnostic Workstation.
This workstation integrates high-precision dynamic signal acquisition, high-resolution frequency domain deconstruction, microscopic time-domain impulse sensitivity metrics, and expert mechanism inference: without complex setup, simply enter rotation speed and transmission stage parameters, and the system automatically reverses the kinematic characteristic frequencies of the entire transmission chain to accurately pinpoint gear tooth knocking, interference whining, backlash rattle, motor commutator tick, bearing damage, and structural resonance.

2. Core Feature Highlights & Architecture
1. Arbitrary-Stage Kinematic Modeling & Bearing Database
- Arbitrary Multi-Stage Expansion: Supports single-stage, 2-stage, 3-stage, and cascading multi-stage gear trains with dynamic stage addition or reduction;
- Multiple Mechanism Types: Native support for cylindrical spur gears, helical gears, planetary gearbox trains, and worm gear pairs;
- Comprehensive Bearing Library & Characteristic Order Derivation: Supports custom bearing configuration for each gear shaft and motor rotor (built-in NSK 623ZZ, 681X, 692, 608 micro bearings, supporting enterprise custom expansion). Real-time derivation of four major bearing fault characteristic orders: Outer Race (BPFO), Inner Race (BPFI), Ball Spin (BSF), and Cage Rotation (FTF) with automatic frequency tagging;
- Automatic Kinematic Mesh Grid Tagging: Automatically calculates shaft speeds, stage reduction ratios, total gearbox ratio, and meshing fundamental frequencies ($f_m$) based on input RPM.

2. 🔄 Reciprocating Multi-Stroke Inspection
- Engineered for Oscillating Actuators & Alternating Load Cycles: Tailored for automotive micro actuators, precision servo valves, and periscope zoom mechanisms operating in reciprocating forward/reverse motion;
- Adaptive Trough Segmentation: Proprietary motion start/stop and reversal identification algorithms automatically segment forward (Stroke 1) and reverse (Stroke 2) cycles without manual audio slicing;
- Bottleneck Arbitration Mechanism: Because tooth flanks carry loads differently during forward vs. reverse rotation, the system independently calculates kurtosis, energy ratio, and spectral peaks per stroke, applying “bottleneck arbitration” (any single abnormal stroke triggers rejection) to eliminate missed one-way defects;
- Per-Stroke Waveform Switching & Average Spectrum: Effortlessly switch between individual stroke views in both time and frequency domains to inspect directional acoustic discrepancies.

Figure 3: Reciprocating Multi-Stroke Inspection in Practice —— Automatically segments actuator forward/reverse travel cycles and provides independent stroke rating with bottleneck arbitration
3. Motor Stator/Rotor & Gearbox Decoupling
- BLDC & Brushed DC Dual Adaptation: Fine-grained kinematic modeling for motor stator slot count ($Z_s$), commutator segment count ($K$), and rotor pole pairs ($p$);
- Pure Motor Solo Testing Mode: One-click switch to isolate the motor from the gearbox under zero-load conditions, capturing rotor 1X mechanical runout pulses, brush sparking, and rotor bearing flaws to decouple motor defects from gearbox responsibility.
4. Real-time Acoustic/Vibration Acquisition & 4-Track Separation (Acoustic-Insight)
- Industrial Sensor Integration: Direct connectivity for measurement microphones, sound level meters, IEPE piezoelectric accelerometers, and multi-channel USB audio interfaces;
- Ultra-Low Latency Streaming: Hardware-buffered low-latency capture of transient micro-impacts;

3. Real Engineering Case Study: Closed-Loop Diagnosis of Micro Multi-Stage Actuator Knocking Noise
Below is a closed-loop diagnostic evaluation performed with ANSV Gear-NVH on a precision multi-stage compound reducer actuator (total reduction ratio 495.407, comprising 2 worm stages + 2 spur gear stages):
1. Actuator Kinematic Transmission Parameters

2. Multi-Speed Frequency Tracking Matrix
Acoustic data was captured at 800, 1200, 1500, and 1900 RPM:
| Speed | Theoretical Input fs0 (Period) | Measured Pulse fmeas (Orders) | Ratio (fmeas/fs0) | Kurtosis | Peak Kurtosis | Impact Frames / Ratio | Diagnosis Conclusion |
|---|---|---|---|---|---|---|---|
| 800 RPM | 13.33 Hz (75.0 ms) | 13.3 Hz (1X/2X) | 1.00 | 4.28 | 7.85 | 7.82s / 388 frames | Stage 1 Input Single-Point Interference |
| 1200 RPM (Rated) | 20.00 Hz (50.0 ms) | 20.0 Hz (1X/2X) | 1.00 | 5.48 | 6.65 | 4.43s / 220 frames | Stage 1 Input Single-Point Interference |
| 1500 RPM | 25.00 Hz (40.0 ms) | 25.0 Hz (1X/2X) | 1.00 | 4.68 | 4.85 | 2.68s / 133 frames | Stage 1 Input Single-Point Interference |
| 1900 RPM (Over) | 31.67 Hz (31.6 ms) | 31.7 Hz (1X/2X) | 1.00 | 4.49 | 5.57 | 1.86s / 92 frames | Stage 1 Input Single-Point Interference |

Figure 5: 800 RPM Low-Speed Spectrum —— Conclusively captures 13.3 Hz (1X) input shaft impact with peak kurtosis reaching 7.85
3. Kinematic Decoupling: Why 100% Confirmed at Stage 1 Input?
- 1:1 Strict Linear Speed Tracking: Across 800 → 1200 → 1500 → 1900 RPM, the measured impact frequency shifted from 13.3 Hz → 20.0 Hz → 25.0 Hz → 31.7 Hz, with the tracking ratio strictly equal to 1.00. This is definitive mathematical proof that the impact occurs exactly once per revolution of the input shaft.
- Downstream Stages Completely Eliminated: Downstream shaft frequencies are 2.73 Hz (Stage 2), 0.65 Hz (Stage 3), and 0.04 Hz (Stage 4). None of these low frequencies showed any dominant energy.
- Time-Domain Non-Linear Impact Characteristics: Normal Gaussian background noise kurtosis is approximately 3.0. Measured overall kurtosis reached 4.28 ~ 5.48 (peak 7.85), proving concentrated non-linear mechanical impact energy.
4. Pure Motor Solo Testing & Diagnosis Rectification
To rule out housing acoustic cavity resonance, the engineering team detached the motor completely and ran the Pure Motor Solo Testing Mode:

Figure 6: Pure Motor Solo Testing Mode —— Disengaged from gearbox, precisely capturing motor rotor inherent 74.1 ms (13.5 Hz) 1X mechanical pulse and bearing orders
| Condition (Motor Solo) | Theoretical fs0 (Period) | Measured Tmeas (Frequency) | Ratio (fmeas/fs0) | Kurtosis | Peak Kurtosis | Crest Factor | Solo Diagnostic Phenomenon |
|---|---|---|---|---|---|---|---|
| Solo 800 RPM | 13.33 Hz (75.0 ms) | 74.1 ms (13.5 Hz) | 1.00 | 2.76 | 3.42 | 3.49 | Captures mild 1X rotor tick once per turn |
| Solo 1200 RPM | 20.00 Hz (50.0 ms) | 49.6 ms (20.2 Hz) | 1.00 | 3.13 | 4.54 | 4.60 | Captures mild 1X rotor tick once per turn |
5. Final Diagnostic Attribution & Savings
- Root Cause Proven: The acoustic source was 100% confirmed within the BLDC motor body (commutator segment runout or rotor axial play rubbing). The gearbox was completely cleared of blame!
- Acoustic Transfer Path: Inside the housing, rigid motor shaft coupling excited thin-walled plastic casing resonance, amplifying the kurtosis from 2.76 to 4.28~5.48.
- Engineering Action: Correcting motor mounting alignment and ensuring 0.15~0.30 mm axial clearance resolved the issue immediately, saving tens of thousands of dollars in tooling rework.
